The differential is the last gearbox in the driveline and the one that gets serviced least. On a rear-drive truck it carries the whole load of towing and hauling; on a 4x4 there are two of them; on an AWD crossover the rear unit often sits behind an electronically controlled coupling that people forget exists. The fluid is cheap, the job takes an hour, and the failure mode — a howling ring-and-pinion set — costs more than the vehicle is sometimes worth. Here's how to change differential fluid at platform level, for both the rear axle and a front 4x4 differential, including the cover-gasket reseal that most guides gloss over.
What does differential fluid do?
The differential turns the driveshaft's rotation ninety degrees through a hypoid ring-and-pinion set and lets the two wheels turn at different speeds in corners. Hypoid gears slide across each other under enormous pressure rather than simply rolling, which is why differential oil is not engine oil and not transmission fluid: it carries extreme-pressure (EP) additives, usually sulphur-phosphorus compounds, that form a sacrificial film exactly where the teeth would otherwise weld.
That additive package is what wears out. Heat from towing, hauling and hard driving breaks it down, water pulled in through the breather thins it, and the gears and bearings shed metal into it. Old gear oil looks black and carries fine metal; the sulphur smell is there from new and tells you nothing about condition. By the time you can hear a whine on the overrun, the ring-and-pinion set has already worn its contact pattern and the fluid change is too late to save it.
How often should differential fluid be changed?
Every 50,000 km (30,000 miles) for anything that tows, hauls, sees off-road use or has a limited-slip unit. Every 80,000–100,000 km (50,000–60,000 miles) for a light-duty daily driver. Many manuals list no interval at all or call it lifetime; treat that the way you treat a lifetime transmission fluid claim. The ring-and-pinion in a used vehicle with no service history has been running on original fluid for its whole life — change it the week you buy it.
Also change it after any water crossing deep enough to reach the axle. Breathers pull in water as the hot axle cools in cold water, and a milky, coffee-coloured drain is a differential running on emulsified oil with no EP protection — change it now and re-check the fluid shortly after.
Which gear oil goes in a differential?
Almost always a GL-5 gear oil, and almost always 75W-90 — but the exceptions are the whole game, so check the manual's capacity table and the tag on the axle before buying:
- Viscosity. 75W-90 is the default for most light-duty axles. Heavy-duty trucks and some towing packages specify 75W-140. A few modern axles specify 75W-85 or a thinner synthetic for efficiency. Follow the spec; thicker is not safer.
- Synthetic vs conventional. Synthetic handles heat better and is the right choice for towing, and it is what most manufacturers fill at the factory now. Around €12–20 ($14–23) per litre.
- Limited-slip additive. A clutch-type limited-slip differential needs a friction modifier, either already blended into an "LS" gear oil or added from a small bottle. Without it the clutches chatter and groan in tight turns, and the packs wear early. An open differential does not need it and does not care if it is there. A helical or Torsen-type limited slip generally does not need it either; check for your unit.
- Front differentials on 4x4 trucks and SUVs usually take the same GL-5 75W-90 as the rear, but some use a different grade and a few AWD crossovers use a manufacturer-specific fluid in the rear unit, particularly where the differential and the coupling share a housing. Look it up separately; do not assume front and rear match.
- GL-4 vs GL-5. GL-5's higher sulphur content is right for hypoid differentials and can be wrong for manual gearboxes and some transfer cases with brass or bronze synchronisers. If a unit specifies GL-4, that is not a lower grade of the same thing — it is a different additive package.
Capacity is 1–3 litres (1–3 quarts) for most light-duty axles. Buy one more litre than the capacity table says.
What tools do you need?
- Socket set and torque wrench. Fill and drain plugs are commonly 3/8" or 1/2" square drive (the ratchet goes straight in), a large hex, or a Torx.
- A fluid pump — gear oil is thick and cold, and the fill hole is on the side of the housing. A €10 ($12) screw-on hand pump is the minimum; a syringe works but will test your patience.
- Jack, axle stands and wheel chocks. The axle needs to be level to fill correctly, which on a solid rear axle usually means stands under the axle tubes rather than the chassis.
- Drain pan of at least 4 litres, wire brush, brake cleaner, plenty of rags — gear oil smells for days if it gets on your clothes.
- If the differential has no drain plug (common on older American and some Japanese solid axles): a gasket scraper, a plastic razor blade, the new cover gasket or a tube of RTV, and a socket for the cover bolts.
How to change differential fluid, step by step
1. Warm the axle and level the vehicle. A ten-minute drive thins the oil so it drains completely. Raise the vehicle, support the axle so it sits level, chock the wheels.
2. Clean the plugs and crack the fill plug first. The fill plug is on the side of the housing or the cover, roughly at the level of the axle centreline; the drain plug, if there is one, is at the bottom. Brush and spray both clean. Loosen the fill plug before the drain plug — if it is seized, you want to know while the oil is still inside and the vehicle can still be driven to a shop.
3a. Drain via the drain plug (if fitted). Remove it into the pan. Inspect the magnet: a fine grey paste is normal wear, gritty flakes or chips mean gear or bearing damage that the fluid change will not fix. Let it drip for ten minutes, then clean the magnet and refit the plug with a new crush washer or sealant, torqued to spec — typically 30–50 Nm (22–37 ft-lb) for common plugs.
3b. Drain via the cover (no drain plug). Loosen all the cover bolts, then remove all but the top one or two, and gently pry the cover from the bottom edge so the oil pours out over the pan rather than down your arm. Remove the cover. Now you can see the ring gear: check the tooth faces for pitting or scoring, and wipe the bottom of the housing out with lint-free rags. Scrape the old gasket or RTV off both faces completely — every trace, without gouging the aluminium or steel. Clean both faces with brake cleaner.
4. Refit the cover (cover-drain axles only). Use the manufacturer's gasket if one is specified, or a continuous bead of RTV gear-oil-rated sealant about 3–5 mm wide around the cover, circling each bolt hole, on a bone-dry face. Fit the cover and torque the bolts in a criss-cross pattern to spec — typically 25–40 Nm (18–30 ft-lb) for common light-duty covers. With RTV, wait before filling — most sealants want at least an hour to skin and ideally overnight to cure before they see oil. Filling straight away is how a fresh reseal leaks by the weekend.
5. Fill to the bottom of the fill hole. Pump gear oil in through the side fill plug until it runs back out. That is full — the fill hole sets the level. If the differential is limited-slip, add the friction modifier first, then top with gear oil, so it goes in with the fluid rather than sitting in the pump. Wait a minute for it to settle and top again.
6. Refit the fill plug and torque it. Same torque range as the drain plug unless specified. Wipe the housing and cover completely clean so any leak is obvious.
7. Drive it, listen, and check for leaks. A short loop with a few tight turns in each direction — on a limited-slip this also works the modifier into the clutches and clears any chatter. Then look at the plugs and the cover seam. Log the date, mileage, fluid spec and whether you added modifier.
Front differential on a 4x4: what is different?
The procedure is the same, but three things trip people up. First, the front differential on many independent-front-suspension trucks is an aluminium housing tucked behind the engine cross-member, and the fill plug can face the frame rail — you may need a flexible pump hose and a mirror. Second, on part-time 4x4s the front axle only sees load in 4WD, so the fluid ages more from moisture and time than from work; change it on the same schedule as the rear anyway. Third, do not confuse the front differential with the transfer case sitting beside it — different fluid, different plugs. Do all three the same afternoon, from three separately labelled bottles.
What are the common mistakes?
Draining before the fill plug is loose. The one that strands the vehicle.
Skipping the friction modifier. Chatter in tight turns within a week, and clutch packs worn early. Cheap bottle, easy to forget.
Filling on a tilted axle. Nose-up or one side on a stand gives you the wrong level. The fill hole is only a gauge when the axle is level.
Reusing the cover gasket, or RTV on an oily face. Both give you a leak that looks like a pinion seal and gets misdiagnosed.
Filling immediately after RTV. Give it the cure time on the tube.
Overfilling. Oil pushes past the axle seals into the brake drums or onto the pads — a differential leak that becomes a brake problem.
What does it cost?
DIY: €25–60 ($28–70) in gear oil, plus €10–15 ($12–17) for a gasket or RTV on a cover-drain axle, plus a one-off €10 pump. Shop: €100–250 ($115–290) per axle, more with a cover reseal. A ring-and-pinion replacement is €800–2,000 ($900–2,300) fitted, and a whole rear axle assembly can exceed that. Sixty euros every few years is the whole argument.
